What is ductwork gauge in construction?

Ductwork gauge is the thickness of the sheet metal a duct is fabricated from, named on a scale where a lower number means thicker steel: 18 gauge is heavier than 26 gauge. Gauge matters to the estimate because sheet metal duct is priced by weight, and a heavier gauge means more pounds for the same square feet of duct surface. SMACNA duct construction standards set the minimum gauge from the duct's pressure class and its largest dimension.

Gauge is how the trade names sheet thickness, inherited from steel mill practice: 26 gauge galvanized is about 0.022 in thick, 22 gauge about 0.034 in, and the number drops as the metal gets thicker. In commercial HVAC, the governing document is the SMACNA HVAC Duct Construction Standards, referenced by the duct spec section, which sets minimum gauge from the duct's pressure class and its largest panel dimension, with reinforcement spacing as the other half of the equation: a fabricator can sometimes use lighter metal with closer reinforcement, or heavier metal with less. The sheet metal contractor's shop makes those calls, but the estimator has to anticipate them because pounds drive the price. What new estimators get wrong: assuming one gauge for the whole job when the medium pressure duct upstream of the VAV boxes is heavier than the low pressure duct downstream, missing spec language that bumps gauge for exposed or exterior duct, and forgetting that bigger duct means heavier gauge, so the big trunk runs cost more per sf of surface, not just more sf.

How it is measured

Gauge itself is not a takeoff quantity; it is the multiplier that turns square feet of duct surface into pounds. Published galvanized sheet weights do the conversion: 26 gauge runs 0.906 lb per sf, 24 gauge 1.156, 22 gauge 1.406, and 20 gauge 1.656. The estimator assigns a gauge to each duct size range and pressure class per the spec and the SMACNA schedule, computes surface from perimeter times length, and extends to pounds. The pressure class designations live on the mechanical plans or in the duct schedule; the gauge minimums live in the spec and the SMACNA tables, so the takeoff has to read both. Getting the gauge mix wrong shifts the whole bid because every pound is priced.

Worked example

Take 200 lf of 36x18 trunk duct. Perimeter: 2 x (36 + 18) = 108 in, or 9 ft, so the run carries 9 sf of metal per lf and 200 x 9 = 1,800 sf total. Priced at 24 gauge (1.156 lb per sf): 1,800 x 1.156 = 2,080.8 lbs. Now suppose the spec assigns this run a higher pressure class and the shop fabricates it at 20 gauge (1.656 lb per sf) instead: 1,800 x 1.656 = 2,980.8 lbs. Same drawing, same lf, 900 lbs more steel, about 43 percent more weight. At an illustrative $11 per lb fabricated and installed, the run goes from 2,080.8 x $11 = $22,888.80 to 2,980.8 x $11 = $32,788.80, a swing of $9,900 from a single spec callout that never appears on the floor plan.

Gauge numbers come from old sheet and wire manufacturing conventions, where the number roughly tracked how many drawing or rolling operations the stock went through, so more operations meant a thinner product and a higher number. The scale stuck. For galvanized duct work the practical anchors are worth memorizing: 26 gauge is roughly 0.022 in thick, 22 gauge roughly 0.034 in, and 18 gauge roughly 0.05 in.

What gauge is sheet metal duct on a typical commercial job?+

Smaller low pressure rectangular duct is commonly fabricated at 26 or 24 gauge, and the metal steps heavier as the duct gets bigger or the pressure class rises, following the SMACNA construction tables referenced in the spec. There is no single answer for a whole project: a job carries a mix of gauges, and the estimate should reflect that mix rather than averaging everything at one weight.

How does pressure class affect duct gauge?+

Pressure class is the static pressure the duct is built to hold, and higher classes demand stiffer construction: heavier gauge, closer reinforcement spacing, better sealing, or all three, per the SMACNA schedules. The classic commercial split is medium pressure duct between the air handler and the VAV boxes, then low pressure duct downstream, which is why the same size duct can weigh meaningfully more on the supply trunk than it does after the box.
